i had similar problems with a HP III (ps module from 1985 ! ). imho
the problem is a stack overflow of the ps interpreter. i couldn't find 
a reasonable solution. 

you may try to bypass the ps functionality by using ghostscript, or
you can use ghostscript to convert to psmono (or similar). the later
gives HUGE output files.
